Distance gained from smaller line

I really doubt the difference is that significant unless you’re considering 4 carrier vs. 8 carrier braid. Line diameter differences are probably pretty marginal between the two line weights. There are also many little differences that could conceivably be called into play, though mostly trivial, like: the addition of coatings, line wear (in particular line stretch), regular vs. hollow core, the use of line conditioners, spinning vs. conventional, conventional open frame vs. levelwind, etc. It’s mostly about the needs of the individual and how significant the differences are to THEM. In which case they should do their own testing with their own equipment to make those determinations. Just my $.02.

Has anyone ever done a test comparing the casting distance gained between 20 pound braid and 40 pound braid. How much distance are you gaining with 20 compared to 40? Is it 1 yard, 10 yards or more?

Use smaller braid is quick way to increase distance, but check you setup as well.  With Same setup like reel 5000+ and rod 10’, 20lb will get more than 10+yd & more than 40 for sure; if you are not getting it then keep practicing casting will help
