yes some of them were, some red cedar, port offford. cuts so smooth 3 sec. with sand paper your done. picked up a carbide bit this morn. but I'll have to wait till tonite to give it a try.

Darn, where is that old Craftsman router I got from my Dad? I already have the 1/4" diameter carbide round nose bit. It came in a set and I thought I would never have a use for it. Just when I thought I could just make a few plugs, another development comes along that starts me making a new jig to hold a router.

the problem with making so many plugs, is that you have to wire them, thats what takes the most time at least for me. that wire never wants to go thru the swivel

ok, I timed 3 plugs with the router, [dannys] it took 1 min, 15 sec. per plug.

that should do it, you just have to go slow and take little bites. that bit u see there is what you need BUT the tip or end needs to b ROUND. 3/16-1/4" is the size your looking for. nothing bigger.Just under stand I've been working with power tools for over 38 yrs an the word is go SLOW, take your time, don't jump on it full bore. I still have all my fingers[kinda] in one piece.I just don't want to see someone get hurt because I posted an easy way to make plugs.

So now you have this duplicator built, complete with plasma cutter head so that you can make 50 plugs an hour without sanding. But what plugs to make? You have that real Danny, you know the one, the one you bought in 1979, the one you found tucked in behind all the Gibbs “Dannys”, the yellow one you painted dark blue and the one you didn't manage to cast away fishing in the middle of the night. You've tried to duplicate it by hand turning to no avail. Now that you made the duplicator you've tried to make a template of it but no matter how much you trace and cut and sand you just can't get every dimension exact. You have made 12 plugs with adjustments to the template between each plug, but still no success.
Well I have a secret trick, but it's gonna cost ya... (one plug if ya use it, I use the honor system). This trick is registered, patented and licensed. You know that scanner that you got so that you could scan in all those family photos with all the aunts, uncles, cousins etc.? You know the one that you installed and lost interest in because what the hell were you going to do with all the scans of those photos anyway? Well that scanner is part of our registered, patented and licensed process. Get that scanner working. Set it to scan 100% gray scale at 300dpi. Read the manual if necessary. Put the plug you want to scan on top of the scanner bed. Try to get the plug to be straight up and down. Prop the plug up so that it is level and tape it in place. The slight vibration of the scanner as it scans will often cause the plug to roll slightly causing distortion in the scan. If it is a light color plug, leave the cover open. If it is a dark color plug, lay a piece of white paper on top of it. Scan the plug. Now you have an image that can be refined further or simply used to create a template. You wonder “how accurate is this image?” Well using my son's $29.99 (after rebate) scanner, I found that measuring the file in Photoshop, then measuring the printout and then comparing them to the plug measured with a dial caliper showed discrepancies of no more than 1/100”! ![]() Heres the Danny, the template and the plug off of my duplicator. And no it ain'y AYC. I ain't got any. Print out that template and glue it to your template material. If you are using plexi, use white glue. After you shape the template you can soak it and the glue will dissolve. If you are using wood (I use 5/16” cherry ripped from salvaged material), used yellow glue and just leave the paper template on it to show what the plug is. After gluing the paper to the template, shape the edge using a disk or drum sander. Be careful, go slow. If you take your time you will get a template that is accurate to within any tolerance that the original manufacturer had. This method is far more accurate than any plug you ever copied by hand, and it is surprisingly easy. If you are proficient with Photoshop you can contrast the image and clean it up. I then make mine into PDF files for easy storage and printing. This is a reduced size template of a 3-1/2 oz Lupo Danny swimmer. If you want the full size PDF that created this and the one shown on the template above, send me a PM with your e-mail address and I will attach the PDF and send it along. You can print this out to make your own template. Unfortunately I did cast away all my Blue Streaks. But I have this buddy who still has 3 or 4. A couple have broken swivels and he has asked me to rewire them for him. I guess I will have him drop them off for rewiring, then hmmm... Whats the expression, HOing... i think the next logical step in this duplicator set up is making a holder so you can use an actual turning as your template.this will be my next step now that i have to redo my setup
